Anticipation of gears distortions caused by heat treatments

Résumé

The aim of this work is to improve gearbox cogwheel manufacturing, by anticipating distortions induced by the heat treatment. To anticipate these distortions, corrections are made at the last step of the manufacturing sequence, before the heat treatment. Such an anticipation strategy based on a data base is already used in production. It could be supplemented by numerical simulations of different parts for various process conditions. One problem is the large scattering of distortions during industrial heat treatment, even within a given batch of wheels. Since there is not a unique set of boundary conditions which can be used for describing the process for a whole batch of parts, it is necessary to perform many simulations with different heat transfer coefficients for example, in order to obtain a description of the potential scattering within a batch and estimate an average response of a representative part of a batch.The final goal is to use a simplified model which will allow to perform a large number of simulations within a reasonable time, and to obtain a global picture of all the deformations of the parts of a batch.First, the state variables for a complex metallurgical, thermal and mechanical model are investigated, and the possibilities of model reduction are mentioned. A sensitivity analysis is also carried out by varying the initial and the boundary conditions. Some of these effects are studied through simple simulations for various heat transfer coefficients, thicknesses of the carbon layer due to carburizing, or TTT-diagrams features, while others are analysed thanks to tests in real conditions. Results are presented here with a focus on heat transfer coefficients. The analysis of the potential impact of machining techniques on distortions would require further development. The sensitivity analysis helps understanding the material behaviour and the impact of interface parameters, and identifying the parameters on which one needs to focus in order to evaluate the scattering of distortions within a batch
